Use of Statistical Energy Analysis in Vehicle NVH Design Cycle

Statistical Energy Analysis (SEA) is used to predict high-frequency acoustic and vibration response in vehicle NVH design. Early in the design cycle prototype hardware is not yet available for testing and the geometry is still too poorly defined and changing too quickly for Finite Element Analysis or Boundary Element Analysis to be an effective NVH analysis tool. For most of the concept phase and early design phase, SEA uniquely offers the ability to virtually predict the main noise transfer paths and to support target setting for component and full vehicle NVH design. At later stages of the design process, SEA combines with NVH testing to provide more accurate predictions and to provide guidance for more efficient testing. This paper describes the established uses of SEA in the vehicle industry and presents an overview of the NVH design cycle and how SEA is used to support NVH development at different stages.

Use of SEA to Support Sound Package Design Studies and Vehicle Target Setting

Statistical Energy Analysis (SEA) vehicle models are well-accepted tools for predicting the high-frequency interior acoustic effects of a design change to the structure or sound package of the vehicle. [1] SEA models do not strongly depend on geometric details, which allows SEA to be uniquely used as an analysis tool very early in the vehicle design phase to identify potential Noise, Vibration, and Harshness (NVH) issues caused by proposed changes to acoustic or vibration source levels, component materials, construction details, or sound package details of the vehicle. SEA models can also be used to suggest alternatives while the vehicle is still in the development stages to compensate for a predicted or known degradation to NVH in a vehicle due to a design or source level change. This paper presents a case study in which validation testing and an SEA model were combined to obtain recommendations for the most effective sound package changes to meet NVH targets.

Use of Polyurethane Material Models for Simulating Leg-Form Impact in Different Explicit Finite Element Codes

Compressible plastic foams are used throughout the interior and bumper systems of modern automobiles for safety enhancement and damage prevention. Consequently, modeling of foams has become very important for automobile engineers. To date, most work has focused on predicting foam performance up to approximately 80% compression. However, in certain cases, it is important to predict the foam under maximum compression, or ‘bottoming-out.’ This paper uses one such case-a thin low-density bumper foam impacted by a pedestrian leg-form at 11.1 m/s-to investigate the ‘bottoming-out’ phenomenon. Multiple material models in three different explicit Finite Element Method (FEM) packages (RADIOSS, FCRASH, and LS-DYNA) were used to predict the performance. The finite element models consisted of a foam covered leg-form impacting a fixed bumper beam with a foam energy absorber.

Use of Photogrammetry in Extracting 3D Structural Deformation/Dummy Occupant Movement Time History During Vehicle Crashes

The ability to extract and evaluate the time history of structural deformations or crush during vehicle crashes represents a significant challenge to automotive safety researchers. Current methods are limited by the use of electro-mechanical devices such as string pots and/or linear variable displacement transducers (LVDT). Typically, one end of the transducer must be mounted to a point on the structure that will remain un-deformed during the event; the other end is then attached to the point on the structure where the deformation is to be measured. This approach measures the change in distance between these two points and is unable to resolve any movement into its respective X, Y, or Z directions. Also, the accuracy of electro-mechanical transducers is limited by their dynamic response to crash conditions. The photogrammetry technique has been used successfully in a wide variety of applications including aerial surveying, civil engineering and documentation of traffic accidents.

Update on Emissions Measurement Performance of a PZEV Test Cell

In Fall of 2001, a new emissions test cell was installed at Ford Motor Company that was specifically designed for precise low-level measurements (as described in Reference 6). The primary design focus for this cell was to ensure that optimal measurement capability was available to test vehicles that meet the stringent Partial Zero Emission Vehicle (PZEV) tailpipe requirements (NMOG = 10 mg/mile, NOx = 20 mg/mile). Over the past four years, there have been numerous improvements to the operational and Quality Assurance (QA) practices used in the PZEV Test Cell. Several investigations have also been performed to demonstrate the quality of its emissions measurements. Finally, a number of “lessons learned” have been documented from our experiences with PZEV measurements and with testing hybrid-electric vehicles. This paper summarizes these findings as a reference for others interested in low-level emissions measurements.

Up-Front Body Structural Designs for Squeak and Rattle Prevention

Squeak and rattle is one of the major concerns in vehicle design for customer satisfaction. Traditionally squeak and rattle problems are found and fixed at a very late design stage due to lack of up-front CAE prevention and prediction tools. A research work at Ford reveals a correlation between the squeak and rattle performance and diagonal distortions at body closure openings and fastener accelerations in an instrument panel. These findings make it possible to assess squeak and rattle performance implications between different body designs using body-in-prime (B-I-P) and vehicle low frequency noise, vibration and harshness (NVH) CAE models at a very early design stage. This paper is concerned with applications of this squeak and rattle assessment method for up-front body designs prior to a prototype stage.

Unregulated and Regulated Emissions from Biodiesel Fuelled CRDI SUV Engine

Use of biodiesel from non-edible vegetable oil as an alternative fuel to mineral diesel is attractive economically and environmentally. Diesel engines emit several harmful gaseous emissions and some of them are regulated worldwide, while countless others are not regulated. These unregulated species are associated with severe health hazards. Karanja biodiesel is a popular alternate fuel in South Asia and various governments are considering its large-scale implementation. Therefore it is important to study the possible adverse impact of this new alternate fuel. In this study, unregulated and regulated emissions were measured at varying engine speeds (1500, 2500 and 3500 rpm) for various engine loads (0%, 20%, 40%, 60%, 80% and 100% rated load) using 20% Karanja biodiesel blend (KB20) and diesel in a 4-cylinder 2.2L common rail direct injection (CRDI) sports utility vehicle (SUV) engine.

Unregulated Emissions from a PROCO Engine Powered Vehicle

Unregulated emissions, i.e., emissions which are not currently regulated by EPA, have been measured from a 7.5 L (460 CID) PROCO engine powered vehicle operating at 50 kph on a chassis dynamometer. A dilution tube was used. Emphasis was on particulate emissions, which were characterized physically and chemically. A comparison is made to recent similar measurements on Diesel and conventional gasoline powered vehicles.

Unified Power-Based Vehicle Fuel Consumption Model Covering a Range of Conditions

Previously fuel consumption on a drive cycle has been shown to be proportional to traction work, with an offset for powertrain losses. This model had different transfer functions for different drive cycles, performance levels, and applied powertrain technologies. Following Soltic it is shown that if fuel usage and traction work are both expressed in terms of cycle average power, a wide range of drive cycles collapse to a single transfer function, where cycle average traction power captures the drive cycle and the vehicle size. If this transfer function is then normalized by weight, i.e. by working in cycle average power/weight (P/W), a linear model is obtained where the offset is mainly a function of rated performance and applied technology. A final normalization by rated power/weight as the primary performance metric further collapses the data to express the cycle average fuel power/rated power ratio as a function of cycle average traction power/rated power ratio.

Understanding of Intake Cam Phasing Effects on the Induction and Fuel-Air Mixing in a DISI Engine

Variable Cam Timing (VCT) has been proven to be a very effective method in PFI (Port Fuel Injection) engines for improved fuel economy and combustion stability, and reduced emissions. In DISI (Direct Injection Spark Ignition) engines, VCT is applied in both stratified-charge and homogeneous charge operating modes. In stratified-charge mode, VCT is used to reduce NOx emission and improve combustion stability. In homogeneous charge mode, the function of VCT is similar to that in PFI engines. In DISI engine, however, the VCT also affects the available fuel-air mixing time. This paper focuses on VCT effects on the induction process and the fuel-air mixing homogeneity in a DISI engine. The detailed induction process with large exhaust-intake valve overlap has been investigated with CFD modeling. Seven characteristic sub-processes during the induction have been identified. The associated mechanism for each sub-process is also investigated.

Understanding Through-Thickness Integration in Springback Simulation

The “adequate” number of integration points (NIP) required to achieve accurate springback simulation results is studied in this paper in an effort to clarify confusions reported in the literature and shed light on the origin of the confusion. A bending-under-tension model is adopted where springback solution can be obtained with analytical integration through metal thickness. Numerical integrations are then performed and compared with analytical solution to assess associated errors. A crucial distinction is made in the paper that, the model can be posed either as a displacement-value problem where both tension strain and bending radius are prescribed or as a mixed-value problem where the tension force and bending radius are prescribed. Although they are physically equivalent due to the uniqueness of solution, the numerical solutions are different. The associated errors in springback respond differently to the number of integration points employed.

Unburned Hydrocarbon Emissions from Stratified Charge Direct Injection Engines

The sources of unburned hydrocarbon (UHC) emissions in direct injection stratified charge engines are presented. Whereas crevices in the combustion chamber are the primary sources of UHC emissions in homogeneous charge engines, lean quenching and liquid film layers dominate UHC emissions in stratified charge operation. Emissions data from a single cylinder engine, operating in stratified charge mode at a low speed / light load condition is summarized. This operating point is interesting in that liquid film formation, as evidenced by smoke emissions, is minimal, thus highlighting the lean quenching process. The effects of operating parameters on UHC emissions are demonstrated via sweeps of spark advance, injection timing, manifold pressure, and swirl level. The effects of EGR dilution are also discussed. Spark advance is shown to be the most significant factor in UHC emissions. A semi-empirical model for UHC emissions is presented based on the analysis of existing engine data.

Ultra-Trace Real Time VOC Measurements by SIFT-MS for VIAQ

Vehicle interior air quality (VIAQ) measurements are currently conducted using the offline techniques GC/MS and HPLC. To improve throughput, speed of analysis, and enable online measurement, specialized instruments are being developed. These instruments promise to reduce testing cost and provide shortened analysis times at comparable accuracy to the current state of the art offline instruments and methods. This work compares GCMS/HPLC to the Voice200ultra, a specialized real-time instrument utilizing the technique selected ion flow tube mass spectrometry (SIFT-MS). The Voice200ultra is a real-time mass spectrometer that measures volatile organic compounds (VOCs) in air down to the parts-per-trillion level by volume (pptv). It provides instantaneous, quantifiable results with high selectivity and sensitivity using soft chemical ionization.

This paper presents a method of using CAE to determine the pre-load and torque applied to a U-Bolt rear Spring Seat. In this paper it is review two U-bolt design and the stresses generated by the pre-load torque applied, based in this study a process to determine the minimal preload and the torque is discussed. By this process it is possible to determine the minimum Torque and the correct pre-load in the U-Bolt element and assuring the correct fastening of the components avoiding over stress in the Bar elements.

Twin-LNT System for Advanced Diesel Exhaust Gas Aftertreatment

The most significant challenge in emission control for compression ignited internal combustion engines is the suppression of NOx. In the US, NOx-levels have faced a progressive reduction for several years, but recently the introduction of the Real Driving Emissions legislation (RDE) in Europe has not only significantly increased the severity of the required emission reduction but now is in the advent of stretching technology to its limits. Emission control is based on engine-internal optimization to reduce the engine-out emissions in conjunction with aftertreatment technologies, that are either Selective Catalytic Reduction (SCR) or Lean NOx Trap (LNT) based systems. Due to its ability to control high amounts of NOx, SCR is widely used in heavy-duty applications and is becoming more popular in light-duty and passenger car applications as well.

Turbocharging the 1983½-1984 Ford 2.3L OHC Engine

Successful application of turbocharger technology to the Ford 2.3L OHC engine requires management of thermal loading. The 1979/1980 2.3L draw-thru carbureted engine was octane and spark advance limited, requiring calibration to worse case 91 RON conditions. Since no adaptive calibration control was possible relatively late ignition timing compromised engine performance. To improve performance, driveability, fuel economy and emission control, work was initiated in mid 1980 on a blow-thru electronic fuel injected engine scheduled for 1983½ production. Program assumptions were issued specifying a tuned EFI blow-thru inlet system, exhaust manifold mounted AiResearch T03 turbocharger with integral wastegate and 8.0:1 compression ratio with a dished piston. Also included were base engine revisions to accommodate increased thermal and mechanical loads.

Trends in Driver Response to Forward Collision Warning and the Making of an Effective Alerting Strategy

This paper compares the results from three human factors studies conducted in a motion-based simulator in 2008, 2014 and 2023, to highlight the trends in driver's response to Forward Collision Warning (FCW). The studies were motivated by the goal to develop an effective HMI (Human-Machine Interface) strategy that enables the required driver's response to FCW while minimizing the level of annoyance of the feature. All three studies evaluated driver response to a baseline-FCW and no-FCW conditions. Additionally, the 2023 study included two modified FCW chime variants: a softer FCW chime and a fading FCW chime. Sixteen (16) participants, balanced for gender and age, were tested for each group in all iterations of the studies. The participants drove in a high-fidelity simulator with a visual distraction task (number reading). After driving 15 minutes in a nighttime rural highway environment, a surprise forward collision threat arose during the distraction task.

Transitioning Automotive Testing from the Road to the Lab

The importance of the automotive test facility has increased significantly due in large part to continuous pressure on manufactures to shorten product development cycles. Test facilities are no longer used only for regulatory testing, or development testing in which the effects of small design changes (A-to-B testing) are determined; automotive manufacturers are beginning to use these facilities for final design validation, which has traditionally required on road testing. A host of resources have gone into the design and construction of facilities with the capability to simulate nearly any environment of practical importance to the automotive industry. As a result, there are now a number of test facilities, and specifically wind tunnels, in which engineers can test most aspects of a vehicle's performance in real-world environments.

Transient Spray Characteristics of Air Assisted Fuel Injection

Gasoline direct injection (GDI) technology is already in use in four wheeler applications owing to the additional benefits in terms of better combustion and fuel economy. The air-assisted in-cylinder injection is the emerging technology for gasoline engines which works with low pressure injection systems unlike gasoline direct injection (GDI) system. GDI systems use high pressure fuel injection, which provides better combustion and reduced fuel consumption. It envisages small droplet size and low penetration rate which will reduce wall wetting and hydrocarbon emissions. This study is concerned with a CFD analysis of an air-assisted injection system to evaluate mixture spray characteristics. For the analysis, the air injector fitted onto a constant volume chamber (CVC) maintained at uniform pressure is considered. The analysis is carried out for various CVC pressures, mixture injection durations and fuel quantities so as to understand the effect on mixture spray characteristics.

Transient NOx Emission Reduction Using Exhaust Oxygen Concentration Based Control for a Diesel Engine

Meeting EPA Tier 2 emission standards presents a great challenge to engine manufacturers. In addition to having an actively controlled aftertreatment system, engine-out NOx emission needs to be reduced significantly to achieve regulatory compliance. Using advanced combustion methods, such as low temperature combustion and/or HCCI, has been shown to reduce engine-out NOx emissions. However, all this new combustion technologies are yet to permeate down into any production system. In current practice, large amount of exhaust gas recirculation (EGR) into the cylinders is widely used to reduce emissions. However, NOx emission from transient engine operation still constitutes a very large percentage of the total NOx output during a Federal Test Procedure (FTP) cycle and has yet to be adequately addressed. Currently, the EGR flow is controlled using the intake mass airflow (MAF) measurement.
